USB A to 2-5mm Barrel Power Cable
This 2 5mm barrel power cable runs from a USB Type-A male plug to a small DC 2.5 mm coaxial barrel, tapping 5 V from any USB host for older handheld chargers and similar devices.
Confirm the jack is DC, not a 2.5 mm audio socket.
Overview
A 2 5mm barrel power cable takes 5 V from a USB-A host and presents it on a small 2.5 mm coaxial DC barrel. It is a legacy and hobby size: the 2.5 mm barrel turns up on older handheld chargers, some modem and router DC inputs, and a lot of small electronics that shipped before 5.5 x 2.1 mm became the default. This is the cable you reach for when the device is documented with a 2.5 mm jack and you want to run it from USB.

The small barrel is the hardest one to identify
Above 4 mm the callouts are reasonably consistent. Below it, the outside diameter is often quoted without the inside dimension at all, and the center contact varies by vendor. The table is what we see in practice; treat the inner dimension as something you measure, not something you assume.
| Outside diameter | Typical use | How to confirm |
|---|---|---|
| 2.5 mm | Legacy handheld chargers, some modem DC inputs, hobby gear | Measure the jack center pin |
| 3.5 mm | Mini routers, label printers | Confirm 1.3 or 1.35 mm inner |
| 4.0 mm (4017) | Mini laptops, portable DVD | Usually 1.7 mm inner |
| 5.5 mm (5521 / 5525) | The default modern barrel | Confirm 2.1 or 2.5 mm inner |
Two rules save most of the pain. First, a plug that fits loosely is not the right plug – it will arc, heat and drop out. Second, a 2.5 mm audio jack is not a 2.5 mm power jack, and feeding power into an audio input will destroy the device. If the label says audio, stop.
What the host will supply, and what the load needs
The USB port sets the ceiling: 500 mA on a USB 2.0 port, 900 mA on USB 3.x, and up to 1.5 A on a port built to the Battery Charging specification. Those are the values defined by the specifications for the port. The current your assembly is verified to is the one stated on your drawing.
- Legacy devices that shipped with a 2.5 mm charger are usually low current – often well under 500 mA.
- A charger marked for one figure on a multi-port brick shares that figure across its outlets.
- At 5 V, drop matters more than at 12 V. Measure at the device.
- If the device is old, its input capacitors are old too – inrush can be higher than when it was new.
When to use an adapter instead of a dedicated cable
If you are servicing a mixed population of small devices, buying one cable per barrel size gets expensive before it gets convenient. The adapter set covers the common sizes in one kit and lets you identify what you actually need before committing to a production run. Once the size is settled, a dedicated cable is tidier – one joint instead of two, and one less thing to come loose.
Typical applications for this 2 5mm barrel power cable
- Running legacy handheld chargers and cradles from a power bank
- Certain router and modem DC inputs documented as 2.5 mm
- Hobby electronics and small boards that ship with a 2.5 mm jack
- Service and repair benches covering several old device types
- Museum, restoration and legacy industrial support work
How to specify your build
- Outside and inside diameter of the jack, measured if possible.
- Polarity – center positive unless stated otherwise.
- Load current, steady and peak.
- Length and conductor gage.
- Jacket color and any print.
- Confirmation that the jack is DC, not audio.
- Quantity.
Workmanship and testing
USB A builds are made to IPC/WHMA-A-620 Class 3 workmanship inside an ISO 9001 system, over a 32 to 12 AWG range. Each USB unit passes a continuity and pinout check before it ships, and seal checking is quoted whenever an ingress rating is on the drawing.
RoHS and REACH declarations are provided per project together with the agreed test reports; the documentation scope is listed under certifications and compliance. If your drawing specifies a UL style, we build to that drawing and supply the UL reference with the shipment instead of substituting an equivalent. Injection parameters for this part are developed against the jacket material using the approach documented under overmold materials and injection parameters. Custom builds and ordering
For USB A builds, prototypes run from 1 to 50 pcs with a 3 working day turnaround. Volume orders begin at 500 pcs and ship 14 working days after approval. Tooling not already held adds around 10 working days. OEM and ODM USB work ships under your part number and labeling, and material certificates and first-article reports can be supplied.

Frequently Asked Questions
Is 2.5 mm the outside or inside diameter?
The outside diameter of the barrel. The center contact varies between devices, so confirm it before ordering a quantity.
Will it work with a 2.5 mm audio jack?
No. An audio jack and a DC power jack are not the same part even when they measure the same. Connecting power to an audio input will damage the device.
How much current can it carry?
Whatever the host port advertises and the conductor is sized for. Give us the load and the run length and we will size the gage; the verified figure is on your drawing.
Can I get a right-angle 2.5 mm plug?
Yes. Body style, length, gage and jacket color are all set per build.
